Rally's MY04 Forrie- Poverty Pack special

Purchased second hand. Rear diff and instrument cluster replaced under warranty. First change was to fit CB UHF GME radio. Car has externally mounted windscreen aerial bracket. Just purchased set of new KYB shock absorbers- the originals have had it- will install when they arrive. Next step is to replace standard steel rims with MY99 WRX rims. Then sump guard and driving lights.

Looks good. So, can you listen to both CB and music at the same time?

For my ash tray install, I melted a slot in the top of the lid with a soldering iron for the mic cable to pass thru. So can close the lid.
 
No Kevin, but for me that is not an issue. I don't listen to the stereo on trips, and I don't use the CB around town.
 
Just finished reading youth whole thread Rally. I have to say it's been very interesting. I am going down a similar step with the gearbox modifixations in a few months and want to be sure I do it right the first time.
Have you been offroad with the new low range? I know having an ej25 with the 1.447.1 low range is adequate. I'd happily tow my boat threw soft sand and not be worries about the gearing or burning the clutch.

It's now time for me to move forward to the LSD path. You are right in saying that it's worth the money. As capable as my forester is the lack of traction is both annoying, dangerous and breaks s**t.

I am however considering the 1.59.1 low range but am still unsure. While the 1.447.1 behind the ej25 is adequate in the sand it has once or twice been a small issue. Given that all 4 wheels have be 3/4 deep in powder like sand. ..
Do you know if any 5 speed sti's came with front LSD's? I assume a 5 speed front diff is a direct swap??

Is power actually an issue when towing? I have found the 2.5 to be adequate and pulls strong for a 4 cylinder with generally enough power. Would you consider some light weight Audi rims or equivalent to reduce the load on the engine.?
 
No, I have not yet been offroad, and with summer approaching I tend to go into hibernation a bit. No ADM 5 speed STI came with anything but an open diff- not sure about JDM. I assume same as you about the front diff swap, but I don't know for sure. On the open road, power is not too much of an issue until you get hills- and WA does not have many of those! I don't think the wheels being alloy would make any noticeable difference. I run WRX rims and found them no different. The power issue was when towing the trailer from a stand still up a very steep hill with a low range that was not very low, with a car that has insufficient torque for the load, gearing and the conditions. Yet on the freeway, and highways, the car was fine, but you did need to go down the gears on the steeper bits.
 
Taza, the 5 speed JDM STI gearbox I bought last spring for the DCCD has an OEM helical front diff. I don't need it as I already have the Quaife. If you weren't at the other end of the planet, we could make a deal !
 
Rally, I recall I think in another thread a while back you replaced the clutch and flywheel with an Exedy kit. Was it the FJK-7374SMF?

My (second) clutch is starting to slip and I want to be sure to replace it with a kit that works well. The Exedy kit (including DMF to SMF conversion - unsure of part number) that was fitted to mine in 2009 has been terrible in terms of noise and driveability and I'm almost glad the disk is worn out so I have reason to replace it.
 
I have no idea what the part number was. It was done through A1 Tuning & Performance.
 
Going from dmf to smf will always result in more nvh. the installer should have made that clear to you.

given the lower low range a workout yet Rally?
 
Only when reversing the camper trailer back up the driveway just then. It was definitely better.

I must admit I could tell no difference between the dmf and smf regards NVH. I know I should, but I couldn't. Clutches should last a very long time. I must have done 70,000km on the new clutch, and when we took it out to install the new spiggot bearing, it looked brand new. Unless you break something in the dmf, you should be getting a couple hundred thousand km's out of a clutch. If not, then you either got a bad clutch- brand or just unlucky- or you're not doing something right. I've seen blokes on the skidpan burn out a clutch in a day- that just should not happen. But they rode the poor thing to death. Not a nice smell a burning clutch.

I ordered a 06 STI front speed torsion LSD, same as you have. Sourced a 20kg centre diff. It was avaliable to me at the time so will do the job, however I'm a little concerned about binding issues. Will have to wait and see on that one. 1.47 low range, 4.44 final drive and an SG box as a basis.

It's taken a while. Well, quite a long time in fact. But here is the outside footage of a track that I climbed early last year. As usual, you get no idea of how steep it all is. This section of the track was too much for one big 4WD, while a Patrol took 3 goes. If you look back a few pages, you will see the footage from inside the car

I'm only too well aware of how photos and videos don't show what it's actually like!! Unless you can get the car from side on.

Looks plenty slippy with all those loose stones. I found that a recently graded track I was on was worse than it was before the grading, because it was like driving on ball bearings. Smoother, yes; easier, no ...

Latest development is the installation of a DCCD due to the standard VLSCD wearing out. Very pleased with how it all goes. Went down a track in a state forest, which allowed me to test both the DCCD and low range. Car is amazing.

A long term project I have only just begun is to eventually install a turbo 2.5. The first step was coming across an XT bonnet- a white one. So i bought it from a wrecker via e-bay. It soon became apparent that the bonnet had been re-sprayed when I went to pull the sticker off that the wreckers used and the paint came with it. A few phone calls later and I was refunded the cost of the bonnet. I am fortunate that I work next door to a panel beater and he re-sprayed it. By co-incidence it cost the same to re-paint the bonnet as what the bonnet cost. So instead of having dull, faded paint I have glossy new paint on the bonnet.

The plan is for a forged engine with small turbo and launch control. Combined with the SF low range, plated rear, helical front and driver controlled centre diff, it should go quite well.
 
I have now installed the turbo engine in my Forester. It was not an easy job, mainly because of the wiring issues. Along the way, I have installed new carpet and seats from an XT, a Hema HN7 and reversing camera, and a snorkel. What I can tell you is that the car goes exceptionally well.It has incredible torque and is so responsive.

The engine is from an MY07 WRX, which means it is a 2.5 litre engine with a TD04 turbo. I replaced the oil pickup, windage tray and sump with those from an MY99 WRX, as they are much stronger (the pick up that is). A new timing belt, water pump tensioner and pulleys, as well as a new thermostat were installed.

I am not a fan of DBW, so I instead to upgrade to a cable throttle. This meant a new throttle cable and pedal, new cruise control unit, new throttle body and a new manifold. All came off earlier version GD WRX's. Also off a GD WRX was the front sway bar. An XT Forester supplied the front cross member, radiator and bonnet, while an 06 STI supplied the power steering pump (which was overhauled), lines, cooler and reservoir. A GD WRX supplied the clutch master cylinder and lines. I bought a new dump pipe, but the rest of the exhaust i a combination of MY99 WRX, new resonnator and new catalytic converter.

By upgrading to a cable throttle, I could no longer use the factory ECU. So I instead purchased a Haltech Elite 1500, with wide band O2 sensor. The Elite is waterproof- which is ideal for off road applications. It also has knock control and launch control. I am still running the dual range 5 speed, but with the new turbo engine I needed a beefier clutch.

An enormous amount of time and effort went into the wiring. A lot less time and effort would have been required if the Subaru factory workshop manual was accurate, but for the most part it was wrong. I did countless voltage and continuity testing, but eventually everything was working.

A new engine meant that the airbox and ducting would change as well. It was the ideal time then to install a snorkel. I'd read of all the things needed to fit a Pajero snorkel on to an SG, but it was a lot easier than I was lead to believe. As long as you get the holes in the right place.

The carpet was in need of replacement. Unfortunately, during the replacement process the wires to the DCCD switches was damaged, so for a while I had no DCCD. this has now been fixed. The seat belt buckles mounted on the seats had changed since my model, so I had to quickly swap them off the old seats. Strangely, the poverty pack X model seats have arm rests, the newer, more expensive XT seats do not. Penny pinching from Subaru? Never!

With the bullbar possibly interfering with airflow to the TMIC, i decided to get a bigger bonnet scoop, and the one I got is a replica MY2 STI one. Geez, it's big and my mate I go away camping with, who is a little bloke, has some difficulty seeing over it.

Thing is, it climbs hill with complete ease that it previously would have struggled with. The car amazes with it's performance. It feels so much quicker than the SH XT I drove. Feels, but whether or not that is an illusion I don't yet know for sure.

I'm glad you made it through all the issues you were having with the wiring, you certainly had some hair-tearing moments! You've managed to get a heap of work done in a relatively short time, well done! :biggrin:

Have you got the cooling issues sorted? Hoping it was just something simple.

You've got a real beast now with an improved XT engine, snorkel, DCCD, front LSD, awesome! Just need some decent AT tyres :poke:
